You can buy chisels such as the short butt chisels which save time, and you can also fashion them from old files. Grind off the file cuts, being careful not to draw the temper while doing so, and sharpen the end by holding it flat against the emery wheel as it revolves to secure the proper angle. On all gunmakers' chisels the angle is twice as great as on carpenter chisels. With a long sharp angle, the cutting edge performs better on hard woods. It is advisable to grind a 1 or 2 degree angle on the flat side so that it will not bite in that direction, but take out a straight clean cut. Edge tools of all kinds usually com from the factory ground, hut not honed or whetted to a fine working edge. It is necessary to understand, first, how to properly condition new edge tools for usej and sccond, how to keep them in tiptop shape for finest work.

Spring Pin Modifications

For our improvised breech block, a 1 2-diameter, 3-long pin is needed. First, as shown in Figure J, the taper must be removed from one end of the pin with a grinder so the end is completely flat. As with the reamer, if a drill press is available, the pin can be placed in the chuck and lowered onto a flat grit stone to ensure that the end is as flat as possible. Now the pin is clamped in a vise and a taper cutter (not a countersink) and electric drill are used to cut a taper onto the inside edge of the flat-ended pin until the very end of the pin has a 1 mm wall thickness. The pin is then turned around and another taper is cut into the other end of the pin until this end has a wall thickness of about 1 mm (Photo 20). This end of the pin should not be flattened, as it must keep its outer taper.

Shaped using a file and then polished smooth with sandpaper. The templates are not copied and removed, but rather, the key is laid over them at intervals until the key matches the templates. The side of the key, which we will now refer to as the sear, is filed flat in the position illustrated in Drawing 'B'. It is quicker to use a bench grinder to remove the bulk of the steel before finishing off using a file. Only file away enough steel until the corner edge is completely flat, and no further. This flat area allows the front section of the trigger to rest positively against the side of the sear. Another way of making the step if you do not have a lathe is by using a 1 4-inch diameter counterbore. A good vise and a drill press will be needed for this method. The counterbore will be positioned exactly at the point where the sear nose is in line when the bolt is assembled. A 1 8-inch deep counterbore will be needed for sear nose clearance. To do this so that the bolt still retains the original inclined surface (for retarding effect) and is still usable with the original factory components, the sear nose that engages with the counterbore of the bolt must be rounded up to blend with the counterbore radius. The contact surfaces of both the sear and the bolt must be highly polished after final fitting to ensure smooth operation. This will also produce less friction and wear on contact areas.

Dental drills may be used to drill steel that is so tough or hard that even high-speed twist drills will not drill it. The ball shape is the best one to use. These are used in a drill press at low speed with a very slow feed, as they will not cut fast. After a small hole is opened up in tough steel with one of these dental drills, the hole can usually be enlarged to the required size with a high-speed steel twist drill running at low speed. In case the gun is a double-barrel gun, or in case for some other reason the barrel cannot be chucked in the lathe to have the recess choke bored in it, the entire job may be done with the rubber mandrel and carborundum cloth. In this case, the recess is started and carried practically to finish dimensions with carborundum cloth, after which the polishing is done with the 000, followed by crocus cloth. The arbor upon which the rubber mandrel is mounted can be placed in a chuck in the live spindle of the lathe and revolved while the barrel is held in the hands, or a motor with a drill chuck mounted on its spindle can be used to drive the rubber mandrel, or the mandrel can be chucked in the drill press. Always unscrew the expanding nut of the rubber mandrel before drawing it out of the muzzle and do not tighten it up until the mandrel is replaced in the recess choke, so that the bore at the muzzle will not be enlarged.

Groove Width With the groove lines marked at 5 16 wide, use a 1 chiselto cut along the lines you drew onto the rifling cylinder. Use 1 4 chisel if you find that the wood tears and chips easily or you encounter knots. Chisel as close to the lines as you can. Most wood chisels will cause the groove to actually widen as you follow the lines. First, make a short die, with a hole through it of the diameter you wish the outside of the jacket to be. A diameter of .221 is about right for .22 caliber jackets. This hole in the die is tapered out larger than the rim diameter of the case, at the end where the fired cases are to enter, and this taper is blended into the central hole in the die with a sweeping curve and the taper and the hole are highly polished. The die is threaded at the bottom end on the outside so that it can be screwed into a plate which is clamped down upon the arbor press base or upon the table of the drill press. Be careful not to taper the hole in the die at the lower end and leave this lower edge of the hole sharp. A punch that will just slip easily into the inside of the fired case is made and the lower edge of it is rounded off. so that it will not cut the head out of the fired case. Whichever method is used, the reamer should now be 87 mm long. For the hollow chisels or gouges, bend or folc a piece of leather to fit into the curve, and rub the learher away from the edge, not against it. Carving chisels must be as sharp as human effort can make them. They must be so sharp that they will make a smooth, polished cut against the grain if necessary. The wood carver's test for sharpness is to try the chisel or gouge across the grain of a piece of very soft, spongy pine or 'deal. It is not sharp enough for this purpose until it will make a smooth cut in this manner without the least suggestion of tearing. The slip stone* should be kept handy, also the strop, and edges of chisels touched up frequently. Much time is saved, and split or rough cuts are encirely avoided. Figure 34 shows the best method of manipulating the carving chisels. The hold will vary lightly with the nature cf the work,

The walnut wood used to craft the stock and fore-end is carefully singled out for its grain quality, color and strength. The skill of the stock-maker and his ability with the age-old tools, such as razor-sharp chisels and gouges, rasps, emery cloths and files, are wisely used to create custom dimensioned stocks and fore-ends. Before I was through with this project, four of these models found their way into other collections, and one has been used as a molding model for casting copies in gold and silver. None of these retained the sharp lines of machined steel, however. Bench grinder Obviously the better selection of tools available, the easier the gun will be to construct. A drill press, for example, while not in the hand tool category, will make drilling holes much quicker and easier, though a eooc variable-speed hand drill will suffice. It is worth pointing out here that a second-hand drill press is no more expensive than a good quality electric hand drill. If you are considering buying a drill, a drill rress will save you a lot of time and effort.

Bench Vise

You can get a vise from a local hardware outlet or one of the gunsmith supply houses. Whichever you do, get a good one. The best will allow you to swivel and rotate the jaws on the base so that you can position your work just so. A small drill press vise is also handy for working on small parts.

I have left the type of legs that you can put on your machine to your own discretion. The two types that I tend to recommend are the old style rustic legs, held in place by glue and a wedge as pictured in the drawing, or if you prefer, you can use the style of legs that are common to saw horses. If you want to be able to store the machine easily, do not put any legs on it and just set it on a couple of saw horses when you want to use it.

After reaming out the tubes, a hole must be drilled to accept a socket screw in the position shown in the accompanying drawing. The purpose of the socket screw is to hold the drills firmly in position. Only one drill, the 8.5mm (9.5mm for the .380), requires any alteration before the 'reamer set' can be used to cut the chamber. The point of this drill must be removed, and in so doing, create a flat ended cutting tool. This can be achieved quite easily by touching the end of the drill point against the spinning wheel of a bench grinder, while at the same time, slowly rotating the drill so the point is evenly removed. The positions of the seven holes are punch-marked. After the grip is sawed and filed to shape, a 10 mm drill is used to make the holes. Each hole can then be countersunk to enhance the appearance of the grip. (See Photo 36.) Before the grip can be inserted into the receiver, its width may have to be reduced slightly. The easiest way of doing this is to secure a large flat file to a workbench and rub the grip back and forth over the file. The grip should be a close slide fit. With the grip in position, a small gap about 1 to 2 mm should be visible between the top of the grip and the inside top of the receiver. (If a hacksaw blade can be slid into it, the gap is about right.) The grip is now fixed in position by drilling two 4 mm holes through the grip from one side of the receiver to the other. If a firearm is handled or used carelessly or thoughtlessly it can become a dangerous weapon. Always remember to handle a gun as though it is loaded. Don't keep live ammunition lying around on your workbench, and never use a live round to check headspace or anything else. Always stamp the rifle for the correct caliber designation that it is chambered for and use only that ammunition in it. If a cartridge does not chamber easily and fully with finger pressure, then do not force it into the chamber by closing the breech block on it. Doing this will inevitably lead to trouble. Before firing a rifle make sure that both the chamber and bore are free of grease and oil. All of our rifles have positive safeties but the best SAFE is an unloaded gun. Small arms gages are susceptible to material displacement as a result of impact. For example, a gage dropped onto a concrete floor may appear perfectly fine to the naked eye, but because it is machined to extremely tight tolerances, material displacement may have occurred. This results in the gage being out of tolerance. To prevent this, perform gaging on tables or workbenches that are padded or covered with vinyl or rubber whenever possible.

Nearly all the designs in this book require no more tools than a hacksaw, screwdriver, kitchen knife, modeling knife, scissors, can opener, and metal punch (or big nail). There are a few exceptions one design requires a drill, one requires a chisel blade for the modeling knife, one requires a socket wrench, and one requires a means for cutting longitudinal slots in a short length of PVC tubing. (I used a hand-held Dremel Moto-Tool to do this. It could probably be done with a hand saw if the section of tubing is held in a vise.)

The homemade re-sizing die is nothing more than a modified section of box section tubing. I am using 30 x 30mm tube with a wall thickness of 2.5mm. The length of the tube is also 30mm, just to keep things simple. For accuracy of drilling a drill press must be used to make the die. The first step is to drill a 2mm or 3mm pilot hole through the centre of the tube section. The hole must pass through both walls. Next, the hole is enlarged to 5mm or 6mm, and then the final 8.9mm hole is drilled (carefully and slowly) again making sure the drill passes through both walls. The holes can be made by simply holding the tube section on the drill table with your hand and drilling the holes. It is not necessary to clamp the tube or hold it in a vice.

The arched section next to the three crossed circles (now punch marked) is the trigger guard recess. Make a saw cut at each end of the guard recess marks, and saw to the top of the arch, both saw cuts making a 'V' shape. A large half round file, ideally 1 2 to 2 across, is now used to trim the recess to its correct curved shape. Remember, you are sawing through a tube, so both sides must be shaped as close to the same dimensions as possible, (Photo 2). Next, we will drill the holes through the side of the receiver. The three holes at the rear of the receiver are made with a 4mm drill, and the single hole near the middle of the receiver is drilled to a diameter of 5mm. The four holes will eventually accept the grip retaining pins and the trigger and sear pivot bolts. Obviously, the holes are drilled through the receiver from one side to the other, so try to keep the drill as near to a right angle as possible to ensure each side is the same. Warning Malfunctions

It is preferable to carry out these procedures on a workbench or table which has a covered top. A piece of shallow nap rug or an old, coarse blanket is an ideal covering. Such a covering not only reduces the chances of the rifle slipping and being scratched, but it serves also to trap pins, plungers and springs that may otherwise get lost. It is advisable to have a container - such as a shoebox - in which each part can be placed as it is removed from the gun.

The easiest way to form this slot, if you don't have access to a milling machine, is to mark its outlines on the breech block's forward end and the bottom side, and drill interconnecting holes just inside the outline. Remove the bulk of the steel and finish with files and chisels. The dimensions of this opening are different for each caliber and are shown in the drawings.

Some type of depth stop is needed to prevent your drilling deeper than required. If a drill press is used, there will be no problem. Simply use the depth stop on the drill press. However, if a hand drill is the only kind available, some sort of stop must be attached directly to the drill bit. A collar can be made from a piece of tubing that is epox-ied or soldered in place, or from a nut or washer that will just slip over the drill. Make up both a 1 8- and 1 4-inch drill in this manner by securing a depth-limiting collar in place on each. as shown in the drawing. If you have to cut this opening in this fashion, I strongly recommend that you obtain a drill press with a good vise for the job. All that remains now is to remove enough additional metal to form an opening in the shape of the template. As shown in the above photo, a hole is drilled through the centre of the die. A drill press must be used for this purpose. We must drill two separate diameter bores through the die, one to accept the case and the other the bullet. It is of vital importance that both ends of the die are perfectly square before attempting to drill any of the bore holes. The first hole to be made is the 'Case Bore' to accept the cartridge case. This is drilled to a diameter of 9.9 or 10mm (25 64). The second hole to be made is the 'Bullet Bore' to a diameter of 9mm (23 64). The bullet bore must be drilled first. The two bores must be drilled slowly. At regular intervals during drilling the drill handle should be raised and any wood shavings released from the bit. This will ensure the bores are drilled as cleanly as possible. If you don't have access to or a working knowledge of the use of a metal lathe, milling machine, drill press, etc., you can have a machine shop manufacture the components that you can't make yourself. One caution to remember, though, is not to build the receiver until after your approved BATF Form 1 comes back to you. At that time you can begin constructing the receiver. I have seen some ridiculous advertising put out by a particular company which sells SMG plans similar to the Minuteman, claiming that the home builder can build one of their guns from scratch without using any machine tools such as a lathe, mill or drill press. Their idea of manufacturing tools consists of a hammer, file, hacksaw and hand drill. It makes me wonder if they have actually built a complete weapon from their plans, by hand (as they advertise).
